3D micro frames are used to control the size, shape and distribution of pores (or air voids) in lightweight foam concrete. The frames are specially designed based on the desired material properties. By immersing these 3D micro frames into the cement paste/mortar or by spreading/spraying/pouring the cement paste/mortar onto the frames, stable concrete/cement films are formed by surface tension. The figure shows an example for compression resistance, with cement film formed only in the vertical (loading) direction so that all of the cement will be in compression when the structure is under load. The new technique can be used to control the properties of lightweight cement paste/mortar foam. The material is much more weight efficient than traditional lightweight concrete and has a much higher compression strength per unit weight.
